For armor, how much dmg is actually absorbed by +10 or +20 armor? Enough that it's worth putting a +armor insignia on every armor piece? or is it better to stick with Reduce Physical Dmg insignias/runes?

+40 armor reduces damage by half. That should give you a good idea.

Mostly I find armor should be based on your proffesion and build.
A monk can get away with lower armor if he has a solid self heal and some skill at kiting, then Raidiant Insignia's for energy may be a better idea.
If a War is intent on dealing large dmg and doesnt take skills to prevent taking dmg, stances, dolyak signet, defy pain, then the extra armor is very important.
The exact amount of dmg reduction you get for every 10 points of armor is noticable if you go to the training grounds and test your skills on the armor dummys(60AL 80AL and 100AL are present there). Training ground is on Balthazars island.
The Absorbtion runes only apply to physical damage and can be used in conjunction with armor insignias.
From personal exp. I would say avoid the insignias and the absorbtion rune since the amount of physical dmg a war is likely to face will be minimal when compared to the elemental damage most often targeted upon warriors.

I have 2 sets of armor, one with all raidiant insignias and one with Sentinal(+20 armor vs elemental). I change armor and builds to suite the foes I am going to face on each map/mission/quest.

Don't underestimate the value of +health armour (survivor insignia). A warrior with 600+ health is not going to get spiked down.
As for physical damage reduction, unless you know you're only facing melee damage, it's usually not worth taking it on your armour. Wear the sentry's insignia. While in stance, it is +10 vs physical AND elemental. Dreadnought's is also useful, +10 armour vs elemental damage and has no req (don't need stance, 13 strength etc).
